recently, a horse on my yard who hasn't yet been diagnosed with cushings but is showing signs of the disease, had his routine annual vaccination. Afterwards, he became very ill, and developed a huge abcess in the site where the injection was. Five weeks later, numerous visits from the vet, and one huge vet's bill, he finally seems to be on the mond. I was wondering how common it was for a horse with potential cushings to be affected by an injection in the way?

It may have nothing to do with the horse having suspected Cushings..I have known of fit eventers who have abscessed after their flu/tet jab.And the drugs company has paid out for the vets bill due to a bad batch of vaccines..

It is possible as cushings can affect their healing abilities, immune etc, however as posted above, it depends on the advancement of cushings and injection sites can be a site for inflammation and bacteria buildup.
