I have tried on loads of different makes, and the 56 feels a tad too small and the 57 is too big! Skull caps seem to be a closer fit, but do you think they "give" a little and I should go for the 56?
 
Have you tried any other makes /models? I remember years ago I was looking for a velvet hat - the black one didn't fit, but the blue one (same size and make) fitted perfectly!

I recently tried some hats on and the CO J3 I needed a 57 and the Ayr8 I needed a 56! The 56 J3 was far too small.

It could be the hat your trying us not quite the right shape for your head :)
 
just keep trying until you find one that fits properly and comfortably. There are so many slightly different fittings now it is just not worth compromising. If you must buy one that isn't right I would say to get the slightly big one and put the foam bits in, or let your hair grow. Small hats just give you a headache ptic on a hot day.

I guess it just feels snug when i put it on, tried about 6 different styles! I always find the skull caps more comfortable as they are round!
 
I've got a gatehouse F1 in a 56 and its the most comfortable hat ever! my GPA was also in a 56 and gave me head ache every time I rode!
 
Get it fitted by the pro in the shop you are trying the hats on. They will have padding they can fit into a hat to make it fit better. They will also try a few makes for you to get the make that fits your head best. Don't miss out on a good person fitting the hat.
 
Try on a variety of makes of hat because it's not just the size you have to look at it's the shape. Some hats are designed to fit people with a round head & other ones are designed to fit an oval head. You may find that you need a smaller size in one make against another.

I have a round head, I think thats why the skulls feel nicer :-) Not sure where to go to have a hat fitted!
 
Get it professionally fitted. You may need to try quite a few hats! The hat shoud not be tight enough for the pressure to give you headache or hurt, but tight enough not to fall off when you bend your neck so the hat is up-side-down (not done up of course!)
 
Try a gatehouse, I didn't have a velvet for years because I couldn't get a nice fit, but the gatehouse hickstead fits like a glove, as does the HS1. Basically try lots of makes and models until you find one that is just right. In the wrong hat I am two sizes bigger that in the right one!
 
not sure if this will help but here is my recent hat buying experience - my headshape suits champion hats - ive had a ventair skull for a few years, infact ive had 2. I wanted a velvet hat with flesh straps and decided to go for a champion grandprix as the shell is the same as the skull version. I got the same size as my skull hat but when i got it, it just felt too tight! I actually phoned Champion to ask about it, could i have been sold a hat with the wrong size label? Were the 2 really based on the same shell? The guy at Champion assured me they were and said the fact Id had my skull hat for over a year would have meant it would have bedded in and loosened off and to persevere with the Grand Prix. 2 wears later and the 2 feel exactly the same.

Thats actually really helpful! As the hats I tried, didn't feel too tight, just a little snug! The hat will be for riding my large cob who we will be breaking in, so I don't really want a peaked hat and want a really safe one, if that makes any sense at all! The ventair type ones plastically) just don't feel as safe and don't feel like they incase my head so much x
