Have had ex racer for couple weeks now, put in adjoinin paddock to my 2 mares, had the charging at fence, ears back etc now they seem ok having him next to them, only I'd like to have them all turned out together & not sure of best move! One of the mares is boss, end of, other is happy doing whatever, do I turn 'boss' out with him first to save on 'ganging up' or other mare or both?!?! Would like to keep damage to a minimum!!!

I think if you put the new horse out with them both it should be fine, they have met over the fence.
I would put boots on them just to be on the safe side and hang around for a bit and watch them. There may be some galloping and bucking and farting but once your boss mare has established with the new one that she is indeed boss they will settle down quite quickly I'm sure. It's good for them to sort out their heirarchy :).

Could you not put the new boy in a separate paddock - it seems a bit harsh to "punish" the old girl for simply trying the defend her patch and keep her friend from the new upstart! Three in a field is not always a good idea, you get two fighting over who is going to have the friend.
